Burner and Combustion Control

Burner and Combustion Control Optimization

In any process application utilizing industrial burners, effective regulation and control is absolutely critical. Gas and oil burners power package boilers, initiate startup for large furnaces, and drive critical heating processes across your facility. Due to the massive energy these systems consume, implementing precise burner automation and combustion control is the single most effective way to maximize plant cost-effectiveness, maintain strict environmental/industry standard compliance, and ensure safety for your plant and personnel.

At Cross Company’s Process Solutions group, we work directly with your engineering and operations teams to deploy tailored, high-performance control strategies for Burner and Combustion Control Systems (CCS). Whether your facility relies on natural gas, #2 Diesel oil, or complex dual-fuel configurations, Cross Company delivers the expertise needed to keep your combustion processes efficient, safe, and fully optimized.

Ensuring Combustion Safety and Efficiency

Combustion controls play a pivotal role in ensuring the safe and efficient operation of combustion plants across various industries. At Cross Company Process Solutions, we understand the importance of these controls in maintaining plant safety, adhering to regulatory standards, and optimizing operational efficiency.

Burner automation and combustion control systems are the linchpin of safety technology in combustion plants. They serve a dual purpose: ensuring the safe operation of the plant and maintaining precise control of combustion processes in accordance with industry standards. In case of malfunctions or critical events, these systems are equipped to execute a safety shutdown. Beyond safety, combustion controls enable plant operators to enhance operational uptime and overall efficiency.

Intricate combustion control systems may comprise multiple modules housed separately, underscoring the versatility and adaptability required in contemporary industrial processes.

Maximize Efficiency and Safety with Cross Engineered Control Strategies

A complete Combustion Control System needs to manage complex ratios of fuel and air to prevent hazardous conditions. Cross Company can design and program advanced CCS logic prioritizing safety while maximizing your bottom line.

  • Cross-Limiting Safety Protection – we can implement advanced cross-limiting logic where the air flow set-point leads on firing rate increases and fuel leads on decreases, ensuring your system will never add too much fuel if it runs out of air
  • Precise Fuel/Air Ratio (FAR) Calibration – We utilize advanced Piecewise Characterization (PWC) function blocks within the control logic to approximate smooth operational curves using 10 to 21 pairs of data points. This meticulously linearizes your fuel and air flow controllers to match your exact boiler master output.
  • Automated Oxygen Trim Optimization – High excess air causes extreme energy inefficiency by heating cold nitrogen and blowing it out the stack. Cross engineers automate your O2 trim PID loops using centered math schemas (such as -20% to +20% or 0.8 to 1.2 multipliers) based on manufacturer trim curves. This restricts excess air to ideal levels (typically 3-4% O2 at high loads), delivering substantial fuel savings.
  • Bumpless Transfer With Set-Point and Output Tracking – To prevent disruptive process upsets, Cross configures your PID loops, plant masters, and Auto/Manual/Bias stations with robust set-point and output tracking. This allows operators to seamlessly switch loops between manual, auto, and cascade modes without bumping the boiler.

How We Get It Right Every Time

Successfully executing a complex project like process control system upgrades, legacy control system migration, greenfield integration, or control system design takes more than guesswork. At Cross Company, we don’t believe in a “see what happens” approach.

That’s why we’ve developed a comprehensive project execution model to ensure every project flows perfectly, no matter the scope.

From Basis of Design (BOD) and/or Functional Design Specification (FDS) to Factory Acceptance Testing (FAT) to Start-Up and Commissioning, we detail and document every step of the process. That way, your project goes exactly as expected.

We can even provide initial documentation as a separate offering. Take a look at the full model or contact Cross Company’s Process Solutions group to learn more.
